Can AI visual inspection replace manual QC on a production line?
AI visual inspection can replace manual QC for defects that are visually consistent and occur on stable, well-lit backgrounds, which covers 60 to 80 percent of typical line-QC tasks. It cannot replace human judgment for ambiguous defects, first-article inspection, or root-cause analysis. A well-deployed computer vision system runs at full line speed, inspects every part without fatigue, and logs every decision with the captured image for traceability. One aluminium extrusion line instrumented in FY 2025-26 reduced scrap by 38 percent in the first quarter.
What AI vision can and cannot inspect
AI vision works best on repeatable, geometric defects: surface scratches, cracks, dimensional out-of-tolerance, missing holes, label placement errors, fill-level deviations and colour variation. These are high-volume, low-ambiguity checks where human inspectors are accurate but slow and expensive.
AI vision does not work well on defects that require tactile feedback (soft goods), subjective judgment (aesthetics in premium products), or three-dimensional measurement requiring structured light or CT scanning beyond the camera plane. It also struggles when the background is variable (cast shadows, reflective surfaces changing with temperature) unless lighting is engineered correctly.
What a deployment involves
A production-ready AI inspection station has four components: camera (industrial 2D, 3D structured light, or hyperspectral depending on the defect), lighting (coaxial, backlighting, ring or dome depending on surface), an edge GPU running the inference model, and a reject mechanism (diverter, cobot arm, audible alarm) connected to the line PLC.
The model is trained on labelled images of good and defective parts. Typically 500 to 2,000 images per defect class are sufficient for a binary classifier. For multi-class models (scratch vs crack vs dent), 1,000 to 5,000 per class. Image collection takes 2 to 4 weeks on a running line. Model training, validation and deployment takes another 4 to 6 weeks.
Cost and timeline in India
A single inspection station in India costs INR 10 lakh to 30 lakh (camera, lighting, edge GPU, enclosure, integration, model training and deployment), depending on whether the defects are 2D surface or 3D dimensional. Implementation takes 8 to 12 weeks. The system can typically be justified on labour cost alone if the station replaces 3 or more full-time inspectors running multiple shifts.
